How to Build a Bike Light:
Though they are usually thought of as daytime-use devices, bicycles are something that can be enjoyed 24 hours a day. However, for safety reasons, you can't just hop on a bike and start riding at night, even if you're riding off-road or in an area without traffic. You are likely to get injured when you can't see where you are going.
The solution is a bike light, which illuminates the path ahead of you, making sure you stay on course and out of danger. Inexpensive lights are available at most stores that sell bicycle accessories, but they usually don't light up more than a few feet in front of the bike. More powerful bicycle lights are capable of illuminating almost as much as a car headlight, but these systems cost hundreds of dollars.
You can build one of these lights using inexpensive components that can be found at most hardware or electronics stores. To start with, we will be using a normal bike light as a housing. This will be one of the inexpensive models we just spoke about, and can be picked up for $5 to $10. We will be modifying this light to provide useful illumination for the serious bike rider.
Instructions:- Source your bicycle light that will be modified to accept the new battery and bulb combination. Just about any light that is somewhat rectangular in shape and is large enough to hold 4 AA batteries will work for this task. Many large chain department stores such as Wal-Mart and Target will carry these lights for under $10, making them just as affordable as a suitable enclosure or modified project box
- Open the bicycle light to get a look at the internal components. Remove the bulb and discard it, since it won't be used in our finished product. From Radio Shack, purchase a Krypton bulb in size KPR112. This is a 6v bulb that is incredibly bright, and is used in many police and tactical flashlight models that are depended upon to illuminate far into the distance. Insert the bulb into the place of the old one. It will likely be bigger than the previous bulb, so you may have to drill out the area with progressively larger drill bits until a big enough hole exists for the bulb to rest. With it pointing straight, use a few squirts of hot
- Test fit an battery holder that is capable of housing 4 batteries. If the enclosure is large enough to house the battery holder, use a Dremel and a cutting or grinding attachment to hollow out the surrounding area and glue the holder into place. If it's not large enough, super glue the enclosure to the top of the light, and drill a small hole in a convenient location to run the wiring from the box to the bulb
- Solder a positive and negative wire to the marked terminals of the bulb. Run the negative wire directly back to the battery holder, soldering it to the negative terminal on that end as well. Do the same for the positive wire, but connect it from the bulb to the bike light's existing power switch, and then from the switch to the positive terminal on the battery holder. This will allow the light to be turned on and off like usual. Cover all soldered connections with heat shrink to ensure they don't come loose
